I had to work this week but I still got a bit done, I cut out the old rear crossmember and welded in the new AC one. This worked out well for me as it also allowed me to install the heat tube which I would have had to cut to install otherwise. The heat tube I used is 2 3/4" but 2 1/2" would have worked just as well. The tube feeding it is 2 1/4" OD (the curved one in the back) and the duct it feeds is 2 3/4" ID which means this tube can actually be either size. I used a 2 1/2" curved pipe to mate to the rear heat tube, and sealed all of the joints after welding with FG jelly resin. Yes, I'll grind it down and make it look pretty before painting it, just in case I run over any LO members and they happen to see the SOB......

Awesome stuff Bruce. Did you get the curved pipe at NAPA? While you say both would work, should we assume the 2 & 3/4" is closest to the original? Also, does anyone know if the split pipe and the bay pipe are the same size?

I actually had the curved pipe left over from building one of the system exhausts on the Ghia. I "think" 2 3/4" is probably closest to original, but because it steps up twice (WTF?) it doesn't really matter.
As far as your gay bay, I'm not sure but one post said early bays use steel 2 3/4" and later use plastic 3 something inch. I found this on a quick Samba search:

I mixed up some gray acrylic urethane and shot the bottom of the bus forward of the front crossmember, which is now the best looking part of the bus. Once it dried I installed the front beam, I must have put the frame rails in the right place because it slipped into place like a glove.
I know some smartass like WF is gonna tell me I have the washers installed wrong....
